High-Performance Secondary Dwelling in Blackheath NSW Showcases the Benefits of Prefabricated Passivhaus Construction

A new secondary dwelling currently under construction in Blackheath is demonstrating how prefabricated construction and high-performance building principles can work together to deliver healthier, more efficient and adaptable homes.

Manufactured using our PanelLite wall and roof panel system, the project has been designed as both the future home of the Earthy Haus studio and a live demonstration project for clients and industry professionals interested in Passivhaus construction, climate-responsive design and healthier building practices.

A Smarter Approach to Small-Scale Housing

Known as “The Space”, the project has been designed as a flexible prototype that supports living, working and educational use. Located in the Blue Mountains region, the secondary dwelling explores how compact prefabricated homes can improve housing affordability and diversity without compromising comfort, durability or performance.

By standardising key construction elements, the project also demonstrates how prefabrication can improve efficiency and reduce construction risk.

Why Prefabrication Was Chosen

Prefabrication played a central role in the delivery strategy, particularly given the challenging weather conditions often experienced in the Blue Mountains.

Our PanelLite system was selected to help:

Reduce onsite construction time

Minimise weather exposure during framing

Improve precision and quality control

Support airtightness and thermal performance targets

Accelerate assembly of the building envelope

By manufacturing wall and roof panels offsite, the project team achieved rapid structural installation while maintaining the precision required for Passivhaus performance standards.

Supporting High-Performance Construction

For high-performance homes, precision is critical. PanelLite streamlined the construction process while supporting the airtightness and thermal efficiency needed to meet the project’s ambitious performance goals.

As Karina from Earthy Haus explains:

Prefabrication allowed us to dramatically reduce the amount of time the building structure was exposed to the harsh Blue Mountains weather, while also giving greater confidence in construction quality and performance outcomes. For a Passivhaus home, that level of precision and planning is incredibly valuable.

Combining Building Science with Practical Design

Beyond technical performance, the project has been designed with flexibility and liveability in mind — demonstrating how compact homes can remain adaptable, efficient and architecturally refined without unnecessary complexity.

The project reflects growing demand for homes that prioritise energy efficiency, occupant wellbeing and long-term durability.

CarbonLite and Envirotecture have designed and built a new era of Australian housing, and we’re calling it RubikHaus.
Using Passive House principles and advanced construction methods—including precision prefabrication—we’ve delivered two prototype homes that already provide their occupants with exceptional comfort, resilience, and health.

Our mission is simple:
Deliver the Net Zero homes of the future, affordably, for all Australians.

In Sanctuary magazine’s latest Prefab and Modular special issue, RubikHaus is featured as a case study alongside other Australian innovators pushing the boundaries of sustainable housing.

As noted in the article:

“There’s no reason we can’t deliver homes that are net-positive for energy across the year—the only real barrier is cost. To address that, we must achieve volume, so the additional cost of materials and energy-efficient appliances becomes comparable with a conventional home.”

We are getting there—one beautifully efficient home at a time.

Prefabrication is reshaping how Australia builds. As the nation faces a housing shortage, climate-related disruptions, and mounting waste, prefabrication offers a faster, cleaner, and more efficient way forward.

Predictions show prefabricated wooden buildings growing from 5% of the market in 2018 to 15% by 2025. At CarbonLite, we’ve seen steady growth in demand for our high-performance building panels, though progress has been moderated by evolving regulations and an industry still learning to embrace change.

Our approach depends on collaboration across the value chain — from clients and designers to builders and engineers. Using advanced 3D Building Information Modelling (BIM), we engage early to design and deliver ultra-efficient buildings that perform exceptionally well.

Since 2018, CarbonLite has been recognised as a rising star in the prefabrication sector, featured in Sanctuary magazine and other industry media. We’ve delivered some of Australia’s most energy-efficient homes, consistently achieving 8.5+ NatHERS stars. Yet we believe energy efficiency shouldn’t be a luxury — it should be standard.

That’s why we’re partnering with Envirotecture on RubikHaus, a series of standardised Passive Houses, and with Roger Borland on the StllHaus initiative. These collaborations aim to make healthy, resilient, and net-positive homes accessible to all Australians by scaling design and manufacturing efficiency.

Homes and buildings account for over 21% of Australia’s carbon emissions. Achieving net-zero housing is not optional — it’s essential. Prefabrication gives us the tools to meet this challenge while improving comfort, performance, and affordability.

CarbonLite’s message is one of optimism. We’re proud to be part of a new era in construction — one that values energy, comfort, and sustainability. Just as Australians have embraced electric vehicles, we believe a similar transformation is inevitable in housing. The shift toward ultra-efficient, prefabricated homes has already begun — and it’s only gaining momentum.

We have been measuring our GHG emissions for a few years; and are pleased to continue to reduce our emissions. This year we have reduced our impact by over 30%. For those emissions that we are unable to reduce, we have chosen to offset them. This year we doubled the offset required to ensure we are operationally carbon negative. We look forward to making further strides in this area in the coming years; as well as bringing all connected with our business along for the ride!

Did You Know? – What is the average star rating of a Passive House?

It is impossible to compare the star rating to Passive House analysis – it is like comparing a pair of roller skates with a Mercedes Benz.

Although Passive House and the star rating both assess the overall energy consumption of the building; Passive House analysis is more accurate, realistic, and specific about energy performance whilst creating a consistent, healthy, and comfortable indoor air environment. The star rating is a basic tool that doesn’t actually measure any indoor temperature or ventilation. Our award-winning Donvale project achieved 7.8 stars yet is an ultra-energy efficient Passive House performing home.

PHPP (Passive House Planning Package) analyses the performance of the building; and the blower door test confirms the result. At CarbonLite, we will test and prove building performance twice to guarantee your home is comfortable and healthy all year round.

We caught up with CarbonLite Director, Burkhard Hansen, to learn more about his journey in the building industry and the formation of CarbonLite.

Have a read of our Q&A below

Q: When did you first get interested in building?

A: I grew up doing all sorts of jobs with my Dad around the farm. I loved it. So by the age of 10, I had decided that I was going to be a carpenter. All these years later, my passion for carpentry still remains with me today.

Q: How did you start your building career?

A: I completed an apprenticeship in Germany. The apprenticeship training system there is very different to our system here in Australia. From day one we were trained in the basics of building physics. We were trained to understand how healthy buildings should perform including the basics of heat and moisture transfer, which is all part of the foundation of good building carpentry. As the training went on, I felt like I was ‘Alice in Wonderland’ and as I kept going deeper into the rabbit hole I discovered more and more that excited me.

Q: When did you first get interested in ultra efficient homes?

A: After qualifying as a Master Carpenter, I was fortunate to work with leading building companies all over Europe. The experience I gained in the Passiv Haus concept, prefabrication and high-performance building was invaluable. I could see where the market was going. What started as my hobby on the family farm became my obsession, my career and is now a major part of my life.

Q: What differences have you seen in Europe compared to Australia in this industry?

A: To be honest Australia may be a little behind in terms of industry standards, however my prediction is that this will not be for long. The demand from local home owners for more comfortable, healthier and resilient homes is growing at an incredible rate. When you combine that with the push from our Governments for more energy efficiency in our building codes, Australia is hungry and ready for dramatic change. In my opinion it is the perfect environment to create a new pathway for a sustainable future in the housing industry.

Q: How did CarbonLite begin?

A: When we moved to my wife’s home city of Melbourne, I discovered a very different construction industry and very different building standards compared to what I was used to. I thought if people are colder in their homes in Melbourne than people would be in cold climates in Europe there is something wrong with the current methods. During my Certificate IV in Building & Construction and my Victorian builders registration process, I realised that the methodology of house construction had barely changed here in decades. We could see the market potential in combining the Passive Haus concept with precision prefabrication, so we decided to bring the European energy efficiency standard to the Australian market, using locally sourced materials of course.

Q: How has Carbon Lite grown over the years?

A: CarbonLite has been very successful to date. We have grown rapidly but in a controlled and sustainable fashion in step with market demand. CarbonLite is now considered an industry leader in the precision fabrication of ultra-efficient, high performance homes. Our production capacity has expanded over the years to keep up with the ever-growing demand driven by home owners’ awareness. We now employ a large team of specially qualified tradesperson all of whom get a genuine ‘kick’ out of building our high performance homes. But we are not complacent. As a team, we are always looking for new ways to increase efficiencies, be it in the performance of our homes, in the production process or in the way we work generally.

Q: From a personal perspective, what do you enjoy most about working in this industry?

A: On a personal level I enjoy that through simple but effective construction methods we can change people’s lives. Anyone that lives in a high-performance home can confirm that (including my wife). A healthy indoor environment is fundamental to a family’s wellbeing. Through this Coronavirus lockdown period, everyone has felt this more than ever.

From a professional perspective, I love working with the ‘movers and shakers’ and those who are pioneering the push for better standards. I am also very fortunate that I am able to share knowledge and experience through teaching the Passive House tradesperson course through the Box Hill Institute. When I stand up to teach a room full of builders and tradespeople ready to change the world – that is very inspiring, and I feed off the energy in the room during the course.

Q: What makes you passionate about energy-efficient construction?

A: We only have one planet and each one of us is only on this planet for a short time. So, we will have to do everything in our power to leave this place in better condition than we found it. I do believe that we are consuming more energy than there is available whilst creating unhealthy living conditions and houses that are not fit for purpose. Simple implementation of correct, fault-free construction details can fix all of these problems at the source rather than band-aiding it with aircon systems etc. Energy savings and a dramatic reduction of our energy consumption becomes a very useful by-product of creating healthy homes. Our aim is to deliver a better, healthy, extreme weather resilient and ultra-energy efficient building standard to anyone.

Q: Why should people consider building ultra-efficient homes?

A: In very simple terms, you cannot afford not to! A lack of insulation, airtightness and ventilation creates an unhealthy indoor environment and can put you and your family’s health at risk. It is like buying a car without an airbag, seatbelt or brakes that only work in dry conditions. To build homes like those from CarbonLite is better for your pocket AND your health.
